Why ignition barrels fail, and what it feels like when they do

Barrels fail through ordinary mechanical wear. The wafers the key lifts wear down, the springs behind them lose tension, and decades-old grease hardens into a paste that resists movement rather than helping it.

Duplicated keys compound the wear. Each copy is cut from the last, so tolerances drift, and a third-generation copy can be measurably off-profile while still appearing to work.

A stiff barrel is a barrel with worn internals. It will not improve on its own, and the longer it is forced the more likely a snapped key becomes.

The list is predictable once you look at usage rather than badge. Delivery vans and trade vehicles first — Transit, Custom, Relay, Boxer, Crafter — then the high-volume cars: Golf, Audi, Vauxhall, Honda, Hyundai and Mercedes-Benz.

Electronic steering locks: ESL, ELV and ESCL faults

Electronic steering locks changed the failure picture considerably. The locking pin is driven by a small motor and gearbox, monitored electronically, and the vehicle refuses to start if it cannot confirm the pin has withdrawn.

These units almost always fail in the worst possible state: locked, with the vehicle immobilised. Replacement means fitting and then programming, because the car has to accept the new module as its own. That programming is the specialist end of the work.

How to tell an ESL fault from a barrel fault

Barrel or ESL is usually settled in the first few minutes. A barrel problem resists the key. An ESL problem leaves the key working fine while the vehicle itself refuses to co-operate.

What to do right now if your key will not turn

Before anything else: stop turning it. Extra force is what breaks keys off inside barrels, and a broken key in the cylinder adds an extraction stage before any repair can even begin.

Try the following first — some of these do resolve the problem, and all of them are useful information for us.

• Rock the steering wheel gently while turning the key — the column may be loaded against a kerb or at full lock
• Make sure the vehicle is properly in Park, or in gear with the clutch down on a manual
• Try your spare key; if the spare works, the fault is the key rather than the barrel
• Check the key for visible wear, bending or a cracked plastic head
• Take heavy items off the keyring — weight on the barrel causes and worsens this fault
• Do not spray oil or lubricant into the barrel; it collects grit and makes the eventual repair harder
• Never lever or drill at a snapped key — extraction is far easier before anyone has dug at it

Mobile repair or recovery to a garage?

Recovery adds cost and delay without adding any diagnosis. The vehicle is loaded, transported, and then queued at a garage that may or may not have the specialist tooling for ignition and immobiliser work.

Ignition and steering lock work is well suited to being done on site. The components are reached from the steering column and the dash, not from underneath on a ramp, so a driveway or a car park space is a perfectly workable environment. Where programming is needed it is done at the vehicle with the equipment we carry.

Honesty matters more than a promise here. A minority of jobs need an ordered part or bench work, and if yours is one of them we will tell you at the point we know, not after you have paid for recovery.

What the work covers

After diagnosis, the job will be one of the following pieces of work.

• Rebuilding the existing barrel — new internals, same key, no reprogramming needed
• Fitting a replacement barrel — supplied and programmed to the vehicle as required
• Extracting a snapped key — removal, then an assessment of whether the lock survived
• Replacing the ignition switch — the electrical half, when the mechanical half is sound
• Repairing or replacing the steering lock — both mechanical pawls and electronic modules
• Programming ESL and EIS units — including Mercedes-Benz systems
• Programming an ESL emulator — where the vehicle supports it as a long-term fix

Nothing is called finished until the ignition turns, the wheel releases and the immobiliser is satisfied. The work comes with a parts and labour warranty.
