Why ignition barrels fail, and what it feels like when they do

The failure mode is almost always cumulative rather than a single dramatic event. Key and barrel wear together, gradually, until the margin for error simply disappears and the cylinder jams.

Weight on the keyring is a badly underrated cause. A heavy bunch of keys hanging from the ignition applies constant leverage to both the barrel and the switch behind it, wearing out both prematurely.

If you have started thinking of it as a quirk rather than a fault, it is a fault. Barrels do not recover.

The list is predictable once you look at usage rather than badge. Delivery vans and trade vehicles first — Transit, Custom, Relay, Boxer, Crafter — then the high-volume cars: Golf, Audi, Vauxhall, Honda, Hyundai and Mercedes-Benz.

Electronic steering locks: ESL, ELV and ESCL faults

The move to electronic column locks means the lock is now part of the car's electronics rather than its mechanics. A tiny motor, a gearbox and a position sensor do the work the ignition key used to do directly.

These units almost always fail in the worst possible state: locked, with the vehicle immobilised. Replacement means fitting and then programming, because the car has to accept the new module as its own. That programming is the specialist end of the work.

How to tell an ESL fault from a barrel fault

If the key feels wrong, suspect the barrel. If the key feels completely normal but the car will not release the wheel or start, suspect the electronic lock. Getting this right at the roadside is what stops the wrong part being fitted.

What to do right now if your key will not turn

Stop. A stiff barrel that is being forced is a barrel that is about to contain half a key. That single decision is the difference between a rebuild and an extraction followed by a replacement.

Try the following first — some of these do resolve the problem, and all of them are useful information for us.

• Relieve pressure on the column by rocking the wheel as you turn the key
• Check the gearbox is genuinely in Park, or the clutch pedal is on the floor
• Swap to the spare key if you have one — it isolates key wear from barrel wear
• Look closely at the key for wear, distortion or cracks
• Remove fobs, tags and other keys from the ring to take the weight off
• Do not use WD-40 or similar in the barrel; it makes matters worse, not better
• Do not attempt to extract a snapped key with tools

Mobile repair or recovery to a garage?

A recovery truck solves a location problem, not a technical one. You still arrive at a workshop that has to diagnose the fault, and general garages often subcontract ignition and immobiliser work anyway.

Column and dash access is all that is required, which makes a driveway, a work car park or a roadside layby entirely adequate. Any programming the vehicle needs is done there and then.

Some faults do need more than a single visit. Where that is the case we say so clearly and explain why, rather than leaving the vehicle in pieces while something is chased up.

What the work covers

After diagnosis, the job will be one of the following pieces of work.

• Rebuilding the existing barrel — new internals, same key, no reprogramming needed
• Fitting a replacement barrel — supplied and programmed to the vehicle as required
• Extracting a snapped key — removal, then an assessment of whether the lock survived
• Replacing the ignition switch — the electrical half, when the mechanical half is sound
• Repairing or replacing the steering lock — both mechanical pawls and electronic modules
• Programming ESL and EIS units — including Mercedes-Benz systems
• Programming an ESL emulator — where the vehicle supports it as a long-term fix

Whatever the route, we test the ignition, the column lock release and the immobiliser as a system before leaving, and the work is covered by a parts and labour warranty.
